Case Studies: From Failure to Solution — Full Retrospectives of 35 Real Scenarios

Organized along three lines: PCB bare boards, PCBA assembly, and wire harnesses/connectors. Each case clearly states the client scenario, failure symptoms, root cause mechanism, actionable measures and quantified benefits — no lists of capabilities here, only how specific problems were identified, understood and solved.

Methodology · TMC Standard Operating Methodology

The Seven-Step Closed Loop from Failure to Solution

Every case follows the same working path. It's not simply "finding the problem" — it goes from reconstructing the client's field context, to interpreting test signals and judging root cause mechanisms, to actionable solutions and long-term mechanisms — putting the four variables of materials, design, process and environment back into the same coordinate system.

01 Pain Point Reconstruction

Starting from the client's field context, reconstructing the failure scenario's operating conditions, cycle counts, failure rates and timeline.

02 Initial Contrast

Appearance and routine electrical testing confirm the key contrast that "routine methods missed it," building professional suspense.

03 Testing & Analysis

Metallographic cross-sections, SEM/EDS, X-ray, SIR matrices, dynamic resistance monitoring — reading out the failure signals.

04 Root Cause Insight

Not detecting X, but understanding Y; providing a uniqueness judgment at the mechanism level.

05 Solution List

3–5 actionable actions with parameters (temperature / spacing / thickness / time / frequency).

06 Quantified Benefits

Clear numbers and framing language for yield, failure rate, rework cost and life multiples.

07 Long-Term Mechanism

Embedding test items into the client's incoming material specifications, DFM reviews and annual reliability verification processes.

CAF 短路:40V 压差下的隐性导电通道 PCB Bare Board

CAF Short Circuit: The Hidden Conduction Path Under a 40V Differential

A mid-sized communication power supply manufacturer in South China · Communication power module

Testing Requirement
85℃/85%RH + 40V bias insulation resistance tracking
  • SIR Monitoring
  • Metallographic Cross-Section
  • SEM/EDS
  • Ion Chromatography
  • CAF Accelerated Verification

Triple superimposed root cause: mobile metal source + capillary channel + ionic residue. The problem was intercepted in the fourth month, avoiding a seven-figure recall loss and downstream claims.

  • 12 MonthsZero Customer Complaints On-Site
  • 98%Accelerated Verification Retest Passed
Expand the Full Retrospective: Problem · Analysis · Measures

ProblemTwo years after a power module batch shipped, devices would shut down on protection after running for a while; teardown and retest restored normal operation, but the fault reappeared after dozens of hours powered.

根因The hole-wall copper provided a mobile metal source; a 40V differential with 0.005-inch spacing converts to an electric field gradient exceeding 5V/mil; insufficient coupling agent treatment at the glass fiber/resin interface formed capillary channels crawling along glass fiber bundles; post-process cleaning with water-soluble flux was compressed, leaving ionic residue above the control line. This is interface-type cumulative failure — incoming inspection tests bulk properties, while CAF tests interface properties.

MeasuresHole-wall to inner-layer spacing in high-potential-difference areas increased from 0.005 inches to over 0.012 inches; post-process cleaning restored and tightened, with ionic contamination controlled within 1.56 μg/cm² sodium chloride equivalent; 85℃/85%RH, rated bias, 500-hour accelerated verification sampling added for work-in-progress and inventory boards, written into laminate qualification specifications.

低阻 CAF:让「合格」与「可用」划清界限 PCB Bare Board

Low-Resistance CAF: Drawing a Clear Line Between "Passing" and "Usable"

A telecom equipment supplier in East China · Base station boards

Testing Requirement
85℃/85%RH, rated bias, 840-hour insulation resistance tracking
  • High Temperature/Humidity Bias
  • Series Cross-Sections
  • SEM Elemental Mapping
  • Interface Energy Analysis
  • Batch Comparison

Bulk property compliance does not mean interface property compliance — all routine tests pass, yet the product keeps degrading. The leakage path was locked within a dielectric layer of less than 2mm between two vias.

  • 3 BatchesGrade B Boards Intercepted in the First Quarter
  • Six FiguresRepair Costs Avoided a Year Later
Expand the Full Retrospective: Problem · Analysis · Measures

ProblemA base station board after one year in service showed slow signal margin decline and rising bit error rates on some channels, while all routine tests still judged it qualified.

根因The resistance drop was not a cliff but a slow staircase with fluctuation, indicating a migration pathway was gradually forming; cross-sections along the highest potential gradient showed intermittent dotted copper deposits at glass fiber bundle junctions, not yet connected into through filaments; energy spectroscopy confirmed the deposit was mainly copper, with silicon enrichment around the channel, proving migration occurred along the glass fiber surface.

MeasuresIncoming material decisions upgraded from binary pass/fail judgment to actionable graded handling; the evaluation system was written into enterprise standards, with subsequent new platform laminate selection following the same process; the collaboration point moved earlier, with TMC participating in stack-up and material selection reviews.

枝晶生长:清洁度不是数字,是一组条件 PCB Bare Board

Dendrite Growth: Cleanliness Is Not a Number, It's a Set of Conditions

An automotive electronics Tier 2 supplier in Central China · Engine bay ECU

Testing Requirement
40℃/90%RH, 10V bias between adjacent pads, 168-hour leakage current monitoring
  • IC Ion Chromatography
  • Temperature/Humidity Bias
  • Dendrite Morphology
  • Orthogonal Matrix
  • Conformal Coating

Controlling only total ionic content means controlling an insensitive quantity. The real variables are the contaminant species type and pad spacing.

  • 168 HoursZero Failures in Remediated Batches
  • Consistently Meeting RequirementsClient Internal Endurance Testing
Expand the Full Retrospective: Problem · Analysis · Measures

ProblemAn engine bay control unit showed intermittent functional anomalies during endurance testing; after removing the housing, gray-green deposits were visible locally on the board — dendritic metal crystals under the microscope.

根因Total ionic content across three sample groups did not differ dramatically, but failed units showed higher concentrations of organic acid radicals and halide ions; crystals grew from cathode to anode, mainly copper; matrix experiments showed that at the same contamination level, 6-mil spacing failed extensively, 10-mil significantly reduced failures, and 50-mil almost never failed. This is composition–spacing–condition coupled failure.

MeasuresCleanliness standard changed from "total quantity" to "composition + threshold," with separate limits for halide ions and specific organic acid radicals; zoning control by spacing, with stricter limits for high-risk areas below 10 mils; 168-hour accelerated verification made a mandatory pre-mass-production item for every new project.

Tg 170 的板材:把「证书」换成「实测」 PCB Bare Board

Tg 170 Laminate: Replacing "Certificates" with "Measurement"

An export-oriented electronics manufacturer in East China · European customer factory audit

Testing Requirement
XRF rapid screening + oxygen bomb combustion–ion chromatography arbitration + DSC/TGA/TMA measurement
  • DSC/TGA
  • XRF Screening
  • Oxygen Bomb Combustion-IC
  • TMA
  • Solder Float Verification

Procurement buys certificates; engineering buys performance — there is a structural gap between them, and actual measurement is the only way to close it.

  • Within 3℃Inter-Batch Tg Variation Reduced
  • 5 BatchesIntercepted Within Three Months
Expand the Full Retrospective: Problem · Analysis · Measures

ProblemDuring a European client's factory audit, when asked whether the laminate was halogen-free, procurement showed supplier compliance certificates — but compliance certification and halogen-free requirements are two different things, with entirely different lists and limits.

根因Of the laminates with all six certificates in order, only two were truly halogen-free; the three marked Tg 170 measured 172℃, 168℃ and 151℃ respectively — the third deviating by 19℃, a mid-Tg material passed off as high-Tg; in thermal stress cross-verification, the 151℃ laminate delaminated after solder float; three batches of the same spec showed inter-batch Tg variation approaching 8℃.

MeasuresSwitched from certificate review to a dual track of "certificate + measurement," with Tg and halogen content sampled from every batch; procurement specification rewritten into verifiable clauses (Tg no lower than 170℃ per DSC sampling, Td compliant, halogen subject to arbitration method results); measurement reports consolidated into factory audit response materials.

  • C-SAM
  • Metallographic Cross-Section
  • TMA
  • DSC
  • Reflow Profile Optimization

Material property drift superimposed on process runaway — treating moisture alone won't solve it; Z-axis expansion is an accomplice.

  • 99.6%Second Reflow Yield Rate
  • Six Figures/MonthReduced Scrap Loss
Expand the Full Retrospective: Problem · Analysis · Measures

ProblemA smart home appliance main control board saw delamination suddenly approach 10% during the second reflow of double-sided assembly — several hundred scrapped boards per day at that day's capacity.

根因Ultrasonic imaging showed visible blistering was just the tip of the iceberg — large-area separation existed across multiple interlayers, propagating along the resin/glass fiber interface; concurrent damage — some plated through-hole wall copper cracked at the board's mid-thickness; simulated 30℃/70%RH storage without vacuum packaging for 7 days reached nearly half the material's saturation moisture content.

MeasuresStandardized baking of inventory and in-line laminates at 120℃/4 hours; reflow profile re-tuned, ramp rate in the preheat zone pressed below 1.5℃/s with an added soak plateau near 150℃; Z-axis CTE and Tg added to every batch sampling and compared against baseline batches.

户外六个月的 22% 失效率:被循环工况唤醒的吸湿分层 PCB Bare Board

22% Failure Rate After Six Months Outdoors: Moisture-Induced Delamination Awakened by Cyclic Conditions

An outdoor IoT client in South China · Outdoor cabinets on the southern coast

Testing Requirement
Drying comparison + ultrasonic scanning + moisture absorption characterization + field-representative cyclic profile reproduction
  • Cyclic Profile
  • Condensation Acceleration
  • Moisture Absorption Rate
  • Interface Adhesion
  • Low-Absorption Material Selection

The testing failed to reproduce the real killer — cyclic conditions combining wet-dry alternation and thermal shock. The failure path: "water weakens the interface, then stress tears it apart."

  • 6 Months → 5 YearsFailure Node Postponed
  • 0First-Year Failure Rate of New Batches
Expand the Full Retrospective: Problem · Analysis · Measures

ProblemEquipment deployed in outdoor cabinets on the southern coast, with year-round high temperature and humidity and condensation from day-night temperature swings — field failure rate reached 22% after six months of operation.

根因More than half of the failed units returned to normal after drying, proving the failure was reversible and moisture-related; east- and south-facing cabinets failed noticeably more than north-facing ones — sunlight heating plus nighttime cooling condensation formed a daily temperature/humidity cycle that doesn't exist in standard testing; interface bond strength dropped by more than 30% as moisture content rose.

MeasuresA "high temperature/humidity soaking + rapid cooling condensation + high temperature drying" cyclic profile was designed for verification; low-moisture-absorption materials were evaluated and introduced; conformal coating applied at critical locations, with cabinet orientation and heat dissipation optimized.

Before You Start

Before You Start, You May Want to Know

Will you subcontract our projects?

Projects within TMC's own capabilities are always done in-house. For the occasional specialty project requiring a partner laboratory, we'll tell you in advance and honestly note the subcontractor and subcontracted items on the report. Passing off subcontracting as in-house capability is against this industry's bottom line.

What if my client/certification body doesn't accept your reports?

Before submission, give us the client's original requirements — do they need English reports, a designated laboratory, or extra formatting requirements? After verification, we give you written confirmation: if we can meet them, we proceed directly; if not, we tell you directly — no wasting your time.

We already have a regular partner laboratory — why choose you?

We're not asking you to replace your existing supplier — we want to be your second supplier. When they can't fit your deadline or can't do certain items, you have an emergency option. The first order can start with a small project — expand once you find us reliable.

Will testing timelines delay our mass production milestones?

Let's work backward together. Tell me your report date and count back: report preparation N days, testing itself N days, sample receipt confirmation 1 day — that determines the latest day samples must reach us. I'll send written confirmation of that date, and both sides will track it together.

Which One Is Your Product Going Through?

Hand the failed units, operating conditions and timeline to us — we'll provide a reproduction approach, testing plan and quotation within 1 business day.
